SMAW Procedure Qualification Simulation and Course Review
Objective. Students independently complete a qualification-style SMAW test plate (3G or 4G per AWS D1.1 Table 4.9 essential variables) under exam-like conditions, demonstrating all skills and knowledge acquired in the course without instructor coaching.
SMAW Procedure Qualification Simulation and Course Review
This lesson marks the capstone of your Shielded Metal Arc Welding course. You will perform a mock qualification test under conditions that closely mirror an actual AWS Certified Welder test event. No instructor coaching is allowed once your fit-up is approved and you strike your first arc. Everything you have practiced — electrode selection, amperage setting, travel angle, work angle, interpass temperature control, and visual inspection — comes together here.
Why a Qualification Simulation Matters
AWS D1.1, Structural Welding Code – Steel, governs weld quality on structural steel in buildings, bridges, and fabrications across the country. When an employer asks whether you hold an AWS Certified Welder credential, they are asking whether you can produce welds that meet D1.1 acceptance criteria under real conditions — not only during practice. The mock qualification gives you a rehearsal under pressure so that the actual test event holds no surprises.
Table 4.9 of AWS D1.1 lists the essential variables for welder qualification. A change in any essential variable — such as welding position, electrode classification group, or base-metal thickness range — typically requires a new qualification test. Today you will be assigned either 3G (vertical groove) or 4G (overhead groove). A passing test in 3G qualifies you for flat and horizontal positions as well. A passing test in 4G qualifies you for flat. Passing both on the same day qualifies you for all positions on groove welds.
Fit-Up and Pre-Weld Safety Check
Before you strike an arc, your coupon must be properly prepared and your work area must be safe.
- PPE required at all times: welding helmet (minimum shade 10 lens for SMAW), leather gloves, flame-resistant jacket or sleeves, leather boots, and safety glasses under the helmet. For overhead (4G) welding, additional protection such as a leather cap under your helmet is strongly recommended to prevent burns from spatter.
- Ventilation: ensure local exhaust ventilation is active. E7018 low-hydrogen electrodes produce fume containing manganese; E6010 electrodes produce a fast-freeze slag that generates heavy spatter. Both demand adequate airflow.
- Electrode storage: E7018 must come from a rod oven maintained at the manufacturer's specified temperature range (typically 250–300 °F) to preserve low-hydrogen characteristics. Moisture-contaminated E7018 causes porosity and can lead to hydrogen-induced cracking — a direct cause of weld failure and potential structural collapse.
- Lockout/Tagout: if you need to adjust any machine internally, de-energize and lock out the power source per your facility's LOTO procedure before touching internal components.
Present your fit-up — root gap, root face, and bevel angle ground to your WPS — to the instructor for the required pre-weld check. This is the only coaching moment available. Once the instructor signs off, you weld independently.
Running the Mock Qualification
Set your machine to the amperage recorded in your lab log for the electrode diameter and position assigned. Tack the coupon securely so it does not shift during welding. Deposit the root pass with E6010, clean each pass thoroughly with a chipping hammer and wire brush before the next bead, and complete fill and cap passes with E7018. Control interpass temperature: if your WPS or instructor guidance specifies a maximum interpass temperature, allow the joint to cool before continuing. Overheating causes grain growth and reduced toughness.
Work at a steady pace. In an actual AWS test event, time is monitored; practicing under a realistic time constraint builds the discipline to maintain quality without rushing.
Peer Visual Inspection
When both coupons are complete and cool enough to handle safely, you and your peer exchange coupons. Using a weld gauge and the inspection criteria in AWS D1.1 Chapter 6, complete your written inspection report. Key visual criteria include:
- No cracks of any length
- No incomplete fusion or overlap
- Undercut not to exceed the D1.1 limit for the application
- Porosity within the code's allowable frequency and size limits
- Reinforcement height within the specified range
- No arc strikes outside the weld zone
Record every observation — both conforming and nonconforming conditions. Discrepancies between your peer report and the instructor's report are learning opportunities, not punishments. The group debrief will calibrate your eye for the actual test.
Gap-Analysis and Course Review
Complete the gap-analysis worksheet honestly. Rate your confidence on every lesson objective from the course. Low-confidence items flagged by multiple students drive the small-group review session. Use your electrode reference cards, lab logs, and your copy of AWS D1.1 to answer questions within your group before escalating to the instructor. This mirrors how you will use references on the job and prepares you for the knowledge portion of credentialing exams.
Pathway to Credentialing
A visual pass on today's mock coupon confirms you are ready to sit the Skills Demo assessment. After program completion, you will be eligible to pursue the AWS Certified Welder test, the NCCER Welding assessments, and — for pipe work — ASME Section IX qualification testing at an authorized facility. Each credential is portable: it travels with you, not with the school.
Key terms9
Essential variableA welding condition listed in AWS D1.1 Table 4.9 (or ASME Section IX) whose change requires the welder to requalify; examples include welding position and electrode classification group.
3G positionA groove weld made on a vertical plate; the weld axis is vertical and the face of the weld is approximately vertical.
4G positionA groove weld made with the plate positioned overhead; the welder works with the joint above the helmet.
Low-hydrogen electrodeAn electrode classification (such as E7018) designed to minimize moisture content in the coating, reducing the risk of hydrogen-induced (cold) cracking in the weld and heat-affected zone.
Interpass temperatureThe temperature of the weld zone between passes; controlling maximum interpass temperature prevents excessive grain growth and maintains the mechanical properties specified by the WPS.
Visual acceptance criteriaThe dimensional and discontinuity limits stated in AWS D1.1 Chapter 6 that a completed weld must meet to pass visual examination without further nondestructive testing.
Weld procedure specification (WPS)A written document that prescribes the variables — base metal, filler metal, position, amperage range, preheat, and others — required to produce an acceptable weld for a given application.
UndercutA groove melted into the base metal adjacent to the weld toe that is left unfilled; AWS D1.1 specifies maximum allowable depth and length limits.
Rod ovenA heated storage cabinet used to maintain low-hydrogen electrodes at the temperature range required to prevent moisture absorption and preserve their low-hydrogen characteristics.
Worked examples4
1. Using a weld gauge, you measure the cap reinforcement (crown height) on a groove weld in a 3/8 in. plate. AWS D1.1 limits reinforcement to 1/8 in. (3 mm) for this thickness range. Your gauge reads 5/32 in. Does the weld pass this visual criterion?
- Convert the limit to a common fraction: 1/8 in. = 4/32 in.
- Compare the measured value to the limit: 5/32 in. > 4/32 in.
- Because the measured reinforcement exceeds the code limit, the weld does not meet this criterion.
Answer: Fail — the reinforcement of 5/32 in. exceeds the AWS D1.1 maximum of 1/8 in. (4/32 in.). The excess crown must be ground flush and re-inspected.
2. Your WPS calls for E7018 3/32 in. electrodes at 80 A for the root pass in 3G position. After the root pass you switch to 1/8 in. E7018 for fill passes. The WPS specifies 120–150 A for this diameter in the vertical position. Your machine is set to 165 A. By how many amperes are you out of the specified range, and what is the likely effect?
- Identify the upper limit of the specified range: 150 A.
- Subtract the upper limit from the actual setting: 165 A − 150 A = 15 A above the range.
- Excess amperage in vertical welding increases heat input, causes the puddle to sag, and can produce excessive reinforcement, undercut, or overlap — all potential visual failures.
Answer: You are 15 A above the maximum specified. Reduce the machine to within 120–150 A before continuing. Running out of the WPS range is also a recordable nonconformance.
3. During peer visual inspection of a 4G groove weld, you find two isolated pores. Pore A has a diameter of 1/16 in. and Pore B has a diameter of 3/16 in. AWS D1.1 limits individual porosity on a statically loaded structure to a maximum diameter of 3/8 in., but also requires that the largest single pore not exceed 1/4 in. when frequency limits are also a factor. Setting frequency aside, do either pore individually exceed the 3/8 in. single-pore diameter limit?
- Convert 3/8 in. to sixteenths for easy comparison: 3/8 in. = 6/16 in.
- Pore A: 1/16 in. — well below 6/16 in. → within limits.
- Pore B: 3/16 in. — compare to 6/16 in.: 3/16 < 6/16 → within limits.
- Neither pore individually exceeds the 3/8 in. maximum diameter limit.
Answer: Both pores are within the individual diameter limit. Record their sizes and locations on the inspection report and evaluate against frequency criteria before issuing a final disposition.
4. You are storing E7018 1/8 in. electrodes. The manufacturer's data sheet specifies a rod-oven holding temperature of 250–300 °F. Your oven thermometer reads 215 °F. How many degrees below the minimum holding temperature is the oven, and what action is required?
- Subtract the oven reading from the minimum specified temperature: 250 °F − 215 °F = 35 °F below minimum.
- Electrodes held below the specified minimum risk absorbing atmospheric moisture, which can cause porosity and hydrogen-induced cracking.
- Raise the oven thermostat to bring the temperature within the 250–300 °F range and verify with the thermometer before withdrawing electrodes for use.
Answer: The oven is 35 °F below the minimum holding temperature. Adjust the thermostat and allow the oven to stabilize before using the electrodes. If the electrodes were exposed for an extended period, consult the manufacturer's re-drying procedure.
The math in this lesson1
Learners compare gauge readings in 32nds to code limits and find how far amperage and oven temperature fall outside ranges.
N-Q.3
In class: Mock qualification run: each student draws a position assignment (3G or 4G), fits up their coupon independently, presents the fit-up to the instructor for a pre-weld check, then welds the coupon to completion under timed, unassisted conditions simulating an AWS Certified Welder test event. · Peer visual inspection: coupons are exchanged between students who complete a full visual inspection report; discrepancies between the peer report and the instructor's evaluation are debriefed as a group to reinforce calibrated judgment. · Course review session: students complete a gap-analysis worksheet listing every lesson objective, rating their own confidence, then work in small groups on the areas most often rated low, using their electrode reference cards, lab logs, and AWS D1.1 to answer each other's questions before the instructor addresses remaining gaps.
Materials: SMAW power source, E7018 and E6010 electrodes, rod oven, 3/8 in. A36 single-V groove coupons, all standard PPE, chipping hammer, wire brush, weld gauge, inspection report forms, AWS D1.1, student lab logs and electrode reference cards, gap-analysis worksheet.
Check: Instructor evaluates the mock qualification coupon against AWS D1.1 visual acceptance criteria; a pass on visual inspection is required to sit the Skills Demo assessment. The peer inspection report is collected as a lab-log entry and must be complete to receive credit.
