Why Padding Layers Matter
A finished upholstery job is only as good as what lies beneath the top fabric. The padding stack — burlap deck cloth, edge roll, cotton batting, and Dacron wrap — does three jobs at once: it protects the springs or foam from abrasion, it shapes the seat into a smooth crown, and it gives the top fabric a consistent surface free of lumps, ridges, or hard spots. Each layer plays a specific role, and the sequence is not optional. Skipping or reordering layers produces a seat that looks poor from day one and wears out ahead of schedule.
The Burlap Deck Cloth
Ten-ounce burlap is the foundation layer. Laid directly over the spring deck or foam base, it bridges the gaps between spring coils, distributes load evenly, and gives the layers above a stable surface to anchor to. Cut burlap with at least 2 inches of extra material on every side — this is your pull-under allowance. Without it you cannot achieve even tension when stapling.
Sequence for stapling: attach the front rail first with staples or tacks spaced roughly every inch, working from the center outward. Then move to the back rail directly opposite, pulling the burlap snug — not tight enough to compress a coil spring out of its upright position, just taut. Next do the left side, then the right, always working center-to-corner on each rail. This opposing-pairs method keeps the weave square and prevents diagonal wrinkles. Corners are folded neatly and tucked before the final staples are driven. All staples must sit flush; a proud staple will telegraph through every layer above it.
Safety note: Before touching any spring deck, confirm the frame is stable on your workbench and cannot tip. Keep fingers clear of the pneumatic staple gun's nose — a misfired staple causes a puncture wound. Follow your shop's lockout/tagout procedure when the compressor requires any maintenance or hose change. Wear safety glasses whenever the staple gun is in use.
Edge Roll
Edge roll is a firm, round tube — either paper-wrapped or filled with moss or fiber — tacked around the perimeter of the seat on top of the burlap. Its purpose is to create a defined, raised boundary that keeps the stuffing from shifting off the seat edge and gives the seat a clean, professional profile when viewed from the side. Common diameters are ½ inch and ¾ inch; choose the size that matches the chair style and the desired edge height. Tack the roll so its outer edge is flush with the front and side rails. Butt the ends of adjoining sections together neatly at corners — overlapping adds unwanted bulk.
Cotton Batting
Cotton upholstery batting is torn, not cut, to size — tearing follows the fiber grain and produces a naturally feathered edge that blends invisibly. Lay the batting over the burlap and edge roll as a single continuous piece. Build the crown: the center of the seat should sit slightly higher than the perimeter — typically the thickness of two fingers above the edge roll level at the center. This dome shape ensures that when a person sits down, the seat compresses to a flat, comfortable surface rather than collapsing into a bowl. Thin the batting by pulling and separating fibers at the edges so no abrupt ridge forms where the batting meets the roll. No staples are needed at this stage; the Dacron layer above will hold everything in place.
Dacron Wrap
Dacron (polyester batting, 1–1½ inch loft) is the topmost padding layer and the one the top fabric sees directly. Cut it to the seat dimensions — do not add extra; Dacron stretches enough to wrap the edges when pulled. Lay it over the cotton layer and pull it down over the front and side rails, stapling to the underside of the rail frame. Work in the same opposing-pairs order used for the burlap. At each corner, form a hospital-style miter: fold the excess into a neat diagonal crease, pull the overlapping flap flat, and staple it down. A bunched corner will create a visible lump under the top fabric.
The Muslin Slipcover Check
Once Dacron is stapled, stretch a piece of muslin (cambric) over the entire padded unit and temporarily staple it, just tightly enough to reveal the surface profile. The instructor then performs two checks. First, a hand-feel test: no spring tie, spring coil, or frame member should be detectable through the layers. Second, a reflected-light test: hold a work light at a low angle to the muslin surface and look for shadows. Any wrinkle wider than 1/16 inch running more than 2 inches must be corrected before the student advances. Reflected-light inspection is the same method used in professional shops and marine fabrication to ensure that fabric laid over a curved surface will look flawless at delivery.
Key Safety Reminders
- PPE: Safety glasses are required while operating the staple gun. Keep the gun pointed away from yourself and others at all times.
- Compressor safety: Never exceed the air pressure rating of your staple gun. Drain condensation from the air compressor tank at the end of each session according to the manufacturer's procedure.
- Ergonomics: Position the work at a height that lets you pull fabric without stooping. Repetitive pulling in a bent-over posture leads to back strain over a full workday.
- Material handling: Burlap and cotton batting fibers can irritate the skin and respiratory tract. Work in a ventilated area and wash hands after handling.
Key terms8
Deck clothThe first layer of fabric — typically 10-oz burlap — stapled or tacked directly over the spring deck or foam base to bridge gaps, distribute load, and provide an anchor for padding layers above.
Pull-under allowanceExtra material, usually 2 inches on each side, left when cutting the deck cloth so it can be wrapped around the rail and stapled to the underside, ensuring even tension across the surface.
Opposing-pairs methodA stapling sequence in which each rail is fastened directly opposite the previously fastened rail — front, then back, then one side, then the other — to keep the cloth square and maintain even tension.
Edge rollA firm, cylindrical tube of paper, moss, or fiber tacked around the seat perimeter on top of the burlap to define the seat edge, prevent stuffing from shifting, and create a clean profile.
CrownThe intentional dome shape built into a padded seat by placing more material at the center than at the edges, so the finished seat compresses to a flat, comfortable surface under the weight of a sitter.
Dacron wrapA layer of polyester batting (typically 1–1½ inch loft) placed over cotton batting as the final padding layer; it provides a smooth, resilient surface and is secured with hospital-style mitered corners at the staple line.
Hospital miterA corner-folding technique in which excess material is gathered into a neat diagonal fold and stapled flat, eliminating bunching at the corners of upholstered seats and cushions.
Reflected-light testA surface-inspection method in which a work light is aimed at a low angle across a muslin-covered pad; shadows reveal wrinkles or irregularities that would be visible under the finished top fabric.
Worked examples4
1. A seat platform measures 22 inches wide by 20 inches deep. How large should the burlap deck cloth be cut, including a 2-inch pull-under allowance on all four sides?
- Add 2 inches of allowance to each side of the width: 22 + 2 + 2 = 26 inches wide.
- Add 2 inches of allowance to each side of the depth: 20 + 2 + 2 = 24 inches deep.
- The required burlap cut size is 26 inches × 24 inches.
Answer: Cut the burlap 26 inches wide by 24 inches deep.
2. A student is stapling burlap to a seat that is 22 inches wide, spacing staples every 1 inch along the front rail only. Starting from the center of the rail and working to both corners, how many staples are needed on the front rail alone?
- The front rail spans 22 inches.
- Staples are placed every 1 inch, starting at center (position 0) and working outward to both ends.
- Positions from center: 0, ±1, ±2, … ±11 — that is 11 inches on each side plus the center staple.
- Count: 1 (center) + 11 (left side) + 11 (right side) = 23 staples.
Answer: 23 staples are needed along the 22-inch front rail at 1-inch spacing.
3. A roll of edge roll costs $0.45 per linear foot. The seat perimeter that needs edge roll measures 22 inches across the front, 22 inches across the back, 20 inches on the left, and 20 inches on the right. What is the total cost of edge roll for this seat?
- Calculate the perimeter: 22 + 22 + 20 + 20 = 84 inches.
- Convert to feet: 84 ÷ 12 = 7 linear feet.
- Multiply by cost per foot: 7 × $0.45 = $3.15.
Answer: The edge roll for this seat costs $3.15.
4. The same seat (22 inches wide × 20 inches deep) needs a single piece of Dacron batting cut to its exact dimensions with no extra allowance (the stretch of Dacron provides the wrap). The Dacron comes on a roll that is 60 inches wide. A student needs to complete 4 identical seats. What total length of Dacron must be pulled from the roll?
- Each seat requires one piece 22 inches wide × 20 inches deep.
- The roll is 60 inches wide, so one 20-inch-deep piece can be cut across the roll width without waste (22 inches < 60 inches); the length pulled from the roll equals the depth of the piece: 20 inches per seat.
- For 4 seats: 4 × 20 inches = 80 inches.
- Convert to feet for ordering: 80 ÷ 12 ≈ 6.67 feet, so the student must pull at least 6 feet 8 inches from the roll.
Answer: Pull 80 inches (6 feet 8 inches) of Dacron from the roll for 4 seats.
The math in this lesson1
Learners add 2 in allowance per side to a 22 × 20 in deck to cut 26 × 24 in burlap.
7.EE.3
In class: Burlap deck cloth application: students cut burlap to size with 2 inches of pull-under allowance on all sides, center it over the spring deck or foam base, tack or staple the front rail first, then pull and staple back, then sides, working in opposing pairs to maintain even tension without pulling springs out of position. · Edge roll and cotton batting layer: instructor demonstrates placing a stitched edge roll (paper roll or moss-stuffed tube) around the perimeter of the seat and tacking it in place; students then cut and apply a layer of cotton batting over the burlap and edge roll, pulling it thin at the edges and leaving a smooth, crowned dome at center. · Dacron wrap finishing: students cut Dacron polyester batting to the seat dimensions, lay it over the cotton layer, and staple the underside edges, pulling corners with hospital-style miters so no bunching appears; a finished muslin slipcover is then stretched over the unit and the surface is evaluated by the instructor using a reflected-light test.
Materials: 10-oz burlap cloth, paper edge roll or sewn edge roll (½-inch or ¾-inch), cotton upholstery batting, Dacron polyester batting (1–1½ inch loft), muslin (cambric), pneumatic staple gun, ⅜-inch staples, scissors, tape measure, tack hammer, upholstery tacks, instructor surface-inspection checklist
Check: Instructor runs a hand over the muslin-covered pad; no spring or frame member may be felt through the layers; reflected-light check must show no wrinkle wider than 1/16 inch running more than 2 inches; all staples must be flush; student must pass all three checks to advance.
